From Powder to Softgel: What Reformulation Really Involves

If your product currently ships in a powder-filled capsule, you’ve probably wondered whether it should be a softgel instead. Softgels are the format most people associate with fish oil, CoQ10, and other premium supplements, but getting there isn’t as simple as pouring the same powder into a different shell. It’s a real reformulation, and understanding what that involves is the first step to deciding if it’s right for your product.

Why Powder and Softgel Are Different Animals

A powder capsule is a dry fill sealed inside a rigid two-piece shell. A softgel is a single, seamless shell formed and sealed around a liquid or semi-solid fill in one continuous manufacturing step. Because a softgel machine can’t run dry powder, the active ingredient has to be re-engineered into a fill that can be pumped, measured, and sealed, which means the formulation work happens before any machine gets involved.

The Reformulation Process

Converting a powder into a softgel-ready fill generally comes down to four steps:

Mill. The powder is reduced to a fine, uniform particle size. Without this, it won’t flow smoothly through the fill pump and can clog the machine or create an inconsistent, gritty fill.

Suspend. The milled powder is dispersed into an oil or lipid carrier, something like soybean oil, MCT oil, or a similar base, so it can move through the encapsulation process as a liquid.

Stabilize. Left alone, powder settles out of a thin oil over time. A suspending agent, often beeswax or lecithin, keeps the particles evenly distributed so every capsule delivers a consistent dose.

Match. The finished fill is checked against the gelatin (or HPMC) shell for compatibility, free moisture, extreme pH, or reactive chemistry can degrade the shell over time, so this step protects the integrity of the final product.

Only after these steps is the fill ready for the rotary die encapsulation machine, where two ribbons of shell material form around the fill and seal it shut in a single pass.

Why Brands Make the Switch

The reformulation effort tends to pay off in a few concrete ways:

  • Faster onset. A liquid fill skips the disintegration step that a dry powder needs, so the active can reach solution, and the bloodstream sooner.
  • Nothing to taste. Bitter or fishy actives are sealed inside a smooth, one-piece shell instead of sitting in a powder that can linger on the tongue.
  • Better protection. A fused gelatin seam is a tighter barrier against oxygen and moisture than a two-piece shell, which can extend shelf life for sensitive ingredients.
  • Easier to take. A smooth, coated shell is simply easier to swallow than a dry-powder capsule. Even though it may be a small difference, but customers notice with every dose.

Is It Right for Your Product?

Not every formulation is a good candidate. High-dose actives can be harder to fit into a reasonably sized softgel, and some ingredients need extra formulation work to behave well in an oil suspension. The best way to know is to run a small-scale sample batch and see how the fill performs before committing to full production.
